Abstract

Title:
Development of a prototype injection mold for a plastic balcony decking support
Abstract:
The thesis addresses the development of a plastic support for balcony decking and a prototype process for verifying its manufacturability. The support geometry was developed in CAD and adapted to prototype manufacturing and potential later injection molding. A rigid two-part HDF mold was first manufactured on a privately owned three-axis CNC machine. Casting polyurethane into this mold revealed unreliable demolding of the complex ribbed geometry. The process was therefore changed: a positive master pattern was CNC machined from a polypropylene plate, and a two-component silicone mold was manually gravity-cast around the master. A two-component NEUKADUR ProtoFlex 190-05 polyurethane system was then gravity-cast into the silicone mold. The final prototype measured approximately 98.60 × 99.00 × 10.1 mm compared with nominal dimensions of 100.00 × 100.00 × 10.00 mm. Repeated non-standard practical load checks of the PU prototype using a mass of approximately 75 kg produced no visible cracking or fracture. The assembly of two CNC-machined PP models with wooden slats was evaluated separately. The results support the use of the selected prototype route for geometry and basic functional verification before further development of an industrial injection-molding tool.
